I may go farther with this idea, but, breaking away from the mold of recycling for a minute, why not try to go lighter? Make a monotube frame, trying to achieve a lightweight bike with a simple, easy to use geometry where the child sits low enough to be comfortable and reaches the pedals easily and comfortably.
I invite your comment on the following drawing:
Questions: I am trying to keep the seat down at 13" off the ground, thinking that sitting height with a foot on the ground is important to a child. Yes? No? I am keeping the BB below that - down at about 11-12 " right now. I think pedaling down and easy reach from street to pedal is important. Yes? No? Crank length for a child? Should an 8 year old have hand brakes? Coaster brake? How may gears are appropriate? My inclination is to make two versions - a single speed beater with a coaster brake, and a second model with maybe 10 speeds and good brakes. What size is the right target size? This model is 40" tall. That might be too young. Your thoughts?
